What Size Cardboard Tube Do I Need for My Product?

The right cardboard tube should fit your product closely without gripping it. Measure the product at its absolute widest point, add the space needed for wrapping or inserts and allow around 2mm to 5mm of total clearance for smooth removal.

That is the practical answer. The difficult part is identifying what must be included in those measurements.

Customers often measure the main body of a candle jar, bottle or container but miss the wider lid, raised label seam or decorative seal. Others provide the outside diameter of the tube, even though the outside measurement does not show how much usable room remains inside.

My golden rule is simple: never guess the dimensions of a cardboard tube from a specification sheet or digital model alone. Measure the finished physical product exactly as it will be packed.

Start With the Finished Physical Product

Always measure a real, finished product before approving a cardboard tube size.

A manufacturer’s drawing may show the body dimensions, but the product that reaches the packing line can be slightly different. Bottle caps flare outward. Labels overlap. Hand-applied wax seals vary. Protective film adds thickness. Even a small difference can make a carefully ordered tube unusable.

Measure the product after every component has been added, including:

  • Lids, corks, caps and pumps
  • Labels and overlapping label seams
  • Wax seals, ribbons and decorative elements
  • Shrink film or protective wrapping
  • Paper sleeves
  • Instructions packed around the item
  • Inserts that will enter the tube with the product

Suppose a candle jar body measures 75mm across, but its lid measures 80mm. The tube must be sized around the 80mm lid, not the narrower glass body.

The same rule applies to bottles. A fragrance bottle may have a slim base with a wider shoulder. A drink bottle may have a cork, closure or wax seal that extends beyond the diameter shown on the original specification.

The tube must fit the largest finished measurement, not the most convenient one.

Specify Inside Diameter, Not Outside Diameter

Always request cardboard tubes using inside dimensions.

The inside diameter, usually written as ID, tells you how much usable space is available for the product. The outside diameter, or OD, includes the tube wall and is therefore larger than the actual opening.

This distinction matters because tube walls can vary. A lightweight retail tube may have a relatively thin wall, while a tube for a heavy glass or ceramic product may require a much stronger construction.

Depending on the project, the tube wall might measure approximately:

  • 1.5mm
  • 2mm
  • 2.5mm
  • 3mm or more

A tube with an 81mm inside diameter and a 2.5mm wall would have an approximate outside diameter of 86mm:

81mm inside diameter + 2.5mm wall on one side + 2.5mm wall on the other side = 86mm outside diameter

If you mistakenly order an 81mm outside diameter tube for a product that is 81mm wide, the product will not fit. The tube wall will have reduced the usable opening below 81mm.

When reviewing custom cardboard paper tubes, base the size on the finished inside diameter and usable internal length. These are the measurements that determine whether the product can actually enter, sit inside and come back out.

How to Calculate the Internal Tube Diameter

The correct internal diameter starts with the widest point of the finished product.

Then add the thickness of any material placed around it and a small amount of clearance for insertion, airflow and removal.

Use this formula:

Internal tube diameter = widest product point + wrapping or insert thickness on both sides + 2mm to 5mm total clearance

For example, imagine that a product is 75mm wide and has 2mm of protective material on each side:

75mm product + 2mm left support + 2mm right support + 2mm clearance = 81mm internal diameter

The insert or wrapping thickness must be counted twice because it occupies space on both sides of the product.

The final clearance depends on the product shape and surface. A smooth candle jar may slide easily with a small allowance. A bottle with a raised label, textured coating or irregular shoulder may need more room.

Find the Absolute Widest Point

Do not take one diameter measurement and assume it applies to the entire product.

Rotate the item and measure it from several positions. Check:

  • The lid
  • The base
  • The shoulders
  • The cap or pump
  • The label seam
  • Decorative components
  • Protective wrapping

A set of digital calipers is useful for smaller products, but the important point is to measure the finished object accurately rather than relying only on listed dimensions.

The widest point controls the tube diameter.

Measure the Product With Its Wrapping

Measure the item as it will enter the tube.

If the product will be wrapped in tissue, corrugated paper, protective film or another layer, include that material during sizing. A tube designed around the unwrapped product may become too tight once the final packing materials are added.

The same applies to product sleeves and folded instructions. Anything that sits around the product occupies diameter.

Add Insert Thickness Before Clearance

An insert must be included in the tube calculation from the beginning.

Do not order the tube first and then attempt to squeeze foam around the product afterward. The insert changes both the required diameter and the internal length.

If a fragile product has 0.5-inch EVA foam on each side, the foam adds 1 inch to the required internal diameter. A 0.5-inch foam pad above and below the product adds another 1 inch to the required internal length.

EVA foam, paperboard and molded pulp also behave differently inside a tube. Foam, cardboard and molded pulp packaging inserts vary in cushioning, rigidity, presentation and the amount of space they occupy, so the insert material should be selected before the final tube size is approved.

Not every product needs an insert. Durable products with a close natural fit may only need a small amount of clearance. Fragile glass, ceramic or premium products often need a more controlled internal structure.

Why a Perfectly Tight Fit Can Still Be Wrong

A tube should fit closely, but it should not seal tightly around the product.

When a cylindrical item fills the tube with almost no clearance, it begins to behave like a piston. Air cannot move freely past the product as the customer pulls it upward.

This creates resistance.

The product feels stuck, so the customer pulls harder. When the air seal finally breaks, the item may release suddenly. It can jump out, fall or damage the edge of the tube.

That is why I consider at least 2mm of total airflow and removal clearance an important starting point for many rigid retail tube projects. The allowance may increase to 3mm, 4mm or 5mm depending on the product surface, shape, wrapping and insert system.

The aim is a controlled glide.

The product should not rattle or move freely, but the customer should also not need to shake the tube, turn it upside down or pull aggressively.

A luxury package should feel smooth and deliberate from the moment the lid comes off.

How to Calculate the Internal Tube Length

The correct internal length includes the product height, the top and bottom insert thickness and any space consumed by recessed lids or end caps.

Use this formula:

Internal tube length = product height + top and bottom insert thickness + recessed lid or end-cap depth

Suppose the product is 140mm tall. It needs a 10mm protective base, while the top closure uses another 10mm of internal space.

The required usable internal length would be at least 160mm:

140mm product + 10mm base support + 10mm closure allowance = 160mm internal length

The exact construction should always be confirmed because different tube closures enter the body by different amounts.

Do Not Forget Recessed Lids and End Caps

Forgetting the lid or end-cap depth is one of the most common cardboard tube sizing mistakes.

A plastic cap, paperboard plug or telescoping lid may sit partly inside the tube. If the closure extends 8mm into the body, that 8mm is no longer available for the product.

The same problem can occur at both ends.

A tube may appear tall enough when measured from the outside, but the usable interior becomes too short after the caps are installed. This can compress the product, press against a wax seal or prevent the lid from closing correctly.

Ask your supplier to confirm the usable internal length after all closures are fitted.

Allow Space Without Creating Headroom

A small amount of vertical allowance can make packing easier, but unnecessary headroom allows the product to move.

For retail packaging, the top and bottom fit should be controlled by the insert or closure system. For mailing tubes, extra length is often needed to stop the end caps from pressing directly against rolled paper.

Every additional millimeter should serve a purpose.

Space may be needed for:

  • An EVA foam base
  • A molded pulp support
  • Corrugated padding
  • A recessed cap
  • A lift ribbon
  • Product removal
  • Protecting the edges of rolled documents

Adding empty space without a structural reason usually produces a poorer fit.

How Closely Should Different Products Fit?

The correct fit changes according to what is being packed and why the tube is being used.

A candle jar, protein powder container and rolled blueprint should not all be sized using the same rule.

Luxury Candle and Perfume Packaging

Luxury candle jars and perfume bottles should usually fit inside a calculated insert system.

Glass can chip, crack or shatter if it moves against a rigid cardboard wall. Simply choosing a wider tube does not solve the problem. The additional space must be controlled with EVA foam, molded pulp, corrugated support or another suitable insert.

One candle client wanted the tube to be intentionally larger than the jar. We created an EVA foam insert that held the candle securely in the center.

The result still had the larger visual proportions the client wanted, but the candle did not move freely inside the tube.

The important lesson is that the oversized tube was not the protective feature. The EVA foam was.

Luxury tubes also need sufficient airflow around the product. A glass jar fitted directly against the wall may create the piston effect and become difficult to remove. The insert should secure the product while still allowing a smooth lift.

Specialty Food Products

Food tubes should generally avoid unnecessary empty space, but the complete barrier and closure system matters more than diameter alone.

Loose-leaf tea, coffee, dry pasta, protein powders and snack products may use paper tubes as an outer structure. Depending on the product, the tube may also need a suitable inner pouch, liner or container that has been confirmed for the intended food contact and barrier requirements.

A close internal fit helps create a compact presentation and can reduce movement. Fragile foods such as crackers or chips may break more easily when they have enough empty space to move forcefully during handling.

However, a tight cardboard tube alone does not make food airtight or preserve freshness. Moisture and oxygen protection depend on the liner, seal and closure selected for that exact product.

Food compatibility should be confirmed before production rather than assumed from the appearance of the tube.

Posters, Maps and Blueprints

Rolled documents should fit closely across the diameter but need protection at both ends.

Start by rolling the poster, map or blueprint exactly as it will be packed. Measure the outside diameter of the complete roll. Do not calculate the diameter from the flat paper size.

If the tube is too wide, the document can loosen and expand inside. The paper may then press against the tube wall and wedge itself in place, making removal difficult without tearing or creasing.

Lengthwise, allow enough space for the end caps to be inserted without crushing the document edges. Depending on the closure and contents, this may require approximately 1 to 2 inches of extra internal length.

Printed custom mailing tubes are particularly useful when posters, plans, artwork or technical drawings need protection while also carrying branding, addresses or handling instructions.

Products With EVA Foam or Protective Inserts

When a product needs foam, the tube is sized around the complete protective system, not the product alone.

Calculate:

  • The product’s widest finished point
  • The thickness of foam on both sides
  • Top and bottom foam thickness
  • Lid or cap intrusion
  • Removal clearance
  • Reasonable production tolerance

The insert should hold the item securely without crushing it. It should also fit the tube closely enough that the entire internal system moves as one unit during handling.

If the foam can shift inside the tube, the product may still experience movement even though cushioning material is present.

A Real Cardboard Tube Sizing Case Study

A boutique distillery needed premium tube packaging for a limited-edition ceramic gin flask.

The official specification sheet listed the flask at 75mm wide and 140mm tall. A tube based only on those measurements would have been too tight.

The finished flask had a hand-applied wax seal over the cork. That detail increased the actual widest point to 77mm.

After measuring the physical product, I recommended:

  • 81mm inside diameter
  • 160mm usable internal length
  • 2.5mm heavy-duty wall thickness
  • Protective corrugated wrapping
  • A shock-absorbing pulp base disk
  • Allowance for a recessed top lid

The difference between the 77mm finished product and the 81mm internal diameter provided nominal room for the protective layer and smooth removal.

The additional 20mm of internal height accommodated the pulp base and recessed lid without pressing against the wax seal.

The ceramic flask could glide out without becoming trapped by air pressure, while the internal support controlled movement during transit. The client reported zero transit breakage claims from this packaging configuration after launch.

The most important discovery was not the required wall thickness. It was learning that the finished product measured 77mm rather than the 75mm shown on the original drawing.

A stronger tube cannot correct the wrong inside diameter.

The Most Common Cardboard Tube Sizing Mistakes

Most tube sizing failures come from a few decisions that can be corrected before production.

Providing Outside Dimensions

The outside diameter includes the cardboard wall and does not show the amount of usable internal space.

Always approve the inside diameter and usable internal length.

Measuring Only the Main Product Body

The cap, lid, shoulder or base may be wider than the central body.

Measure the complete finished product from several angles and use the largest result.

Forgetting Labels, Seals and Wrapping

A thick label seam, protective film or wax seal can add enough width to make a close-fitting tube unusable.

Pack and measure the product in its final condition.

Ignoring Lid and End-Cap Depth

Closures often enter the tube and reduce the internal length.

Confirm how much space the top and bottom closures occupy after assembly.

Choosing an Oversized Tube for a Premium Appearance

Empty space does not create luxury.

A product moving inside an oversized tube feels poorly planned. If larger proportions are important to the design, fill the space with a properly engineered insert.

Planning the Insert After Ordering the Tube

Inserts change both the diameter and length requirements.

Finalize the product, insert and closure system together before approving the tube.

Assuming Thick Walls Prevent Product Movement

A heavy wall can improve crush resistance, but it cannot stop a loose item from striking the inside of the package.

Movement control matters as much as material strength. Better packaging structure and product fit can reduce the forces reaching a fragile item before a thicker board or wall is considered.

Leaving No Airflow Clearance

A zero-clearance fit may look precise on paper but become frustrating in real use.

Allow enough space for air to move around the product and for the item to slide out safely.

When Is a Cardboard Tube Better Than a Box?

Cardboard tubes work well for products that are round, cylindrical, rolled or suited to a vertical opening experience.

Common uses include:

  • Candles
  • Perfume and fragrance bottles
  • Premium drink bottles
  • Specialty food products
  • Promotional gifts
  • Posters and maps
  • Architectural plans and blueprints
  • Fabric and wrapping-paper rolls
  • Tape and film
  • Long or narrow components

Rectangular boxes may be more practical when products need flat storage, broad front-facing graphics, several compartments or highly efficient pallet stacking.

The choice between tube packaging and box packaging usually comes down to product shape, opening style, insert control, storage efficiency and the amount of printable surface required.

When the cylindrical structure is the right choice, custom tube packaging can be built as retail paper tubes, mailing tubes, telescoping tubes, metal-end tubes or other constructions suited to the product and intended use.

What Information Should You Send for a Tube Quote?

A useful cardboard tube quote should begin with accurate product information rather than a guessed packaging size.

Send:

  • The widest product diameter
  • The total finished height
  • Product weight
  • Clear product photographs
  • Required quantity
  • Whether the tube is for retail, luxury presentation or shipping
  • Whether the product is fragile
  • The type and thickness of wrapping
  • Insert requirements
  • Preferred lid or end-cap style
  • Printing requirements
  • Finish requirements
  • ZIP code
  • Artwork status
  • Current packaging or reference images

Pictures are especially important when the product has a flared lid, pump, wax seal, raised decoration or irregular shape.

The more clearly the supplier understands the product and its intended use, the less likely the project is to be priced or manufactured around the wrong assumptions.

Check These Details Before Approving Production

Before approving your tube size, confirm that:

  • A finished physical product was measured
  • The widest point was used
  • Measurements are stated as inside dimensions
  • Wrapping was included
  • Insert thickness was included on both sides
  • Airflow and removal clearance were added
  • The product slides out smoothly
  • The lid and end caps were included in the internal length
  • The tube wall suits the product weight
  • The product cannot move freely
  • The opening experience has been tested
  • A physical sample has been checked for complex or high-risk products

A custom sample is particularly valuable when the product is fragile, unusually shaped, heavy or dependent on a tightly engineered insert.

Measure First, Then Choose the Tube

The best cardboard tube is not the one that matches the dimensions shown on a product drawing. It is the one that fits the finished physical product, its wrapping, its insert and its closure system.

Measure the widest point. Use inside dimensions. Account for recessed lids. Add intentional clearance. Never leave large areas of empty space unless an insert has been designed to control the product.

Most importantly, test how the product comes out.

A tube can protect the item perfectly while still creating a poor customer experience if the product becomes trapped inside. That small 2mm to 5mm allowance can make the difference between a frustrating package and a smooth, premium opening.
